Komatsu HD785-3, HD985-3 1997 Workshop Manual

If you’ve ever stood in front of a 50-ton dump truck with a burnt transmission, a leaking brake valve, or an ECMV that won’t shift, you know what happens when you guess. You waste hours. You strip bolts. You order parts that don’t fit. This Komatsu HD785-3, HD985-3 1997 Workshop Manual is what you should have pulled off the shelf before you touched anything. 1023 pages of factory procedures, not aftermarket condensed garbage. This is the actual document Komatsu shops used.

Komatsu HD785-3 HD985-3 1997 Workshop Manual cover

Torque Converter and Transmission Hydraulic Circuit Schematics

Two models in one book: HD785-3 and HD985-3. Each has its own torque converter section—separate flow diagrams, separate valve bodies. The TOC lists both ‘TORQUE CONVERTER (HD785-3)’ and ‘TORQUE CONVERTER (HD985-3)’. That matters because the lockup solenoid valve and the ECMV (Electronic Control Modulation Valve) have different pressure settings between the two. The manual covers the Transmission valve for each model, plus a ‘LUBRICATION RELIEF VALVE’ that keeps your planetary gears alive. I’ve seen techs install a HD985-3 valve on a HD785-3 because ‘they look the same’. That mistake costs you a rebuild. The schematics on page 20-1 of the Testing section show exactly where to check pressure.

Front Brake and Rear Brake Systems

Brake work on these trucks is not a visual inspection job. The ‘FRONT BRAKE’ and ‘REAR BRAKE’ sections include the slack adjuster, brake chamber, and the parking brake relay valve. The Brake valve section walks you through the 2-way control valve that doubles as emergency brake valve. If you don’t know how to measure pushrod stroke on a 985-3, the manual gives the factory spec. You need a depth micrometer and a torque wrench that reads lb-ft. The parking brake chamber disassembly is in the Disassembly section (page 30-1). Do not reuse seals marked Komatsu SB — they require a specific seal installer tool.

Engine Control Systems (Mechanical and Electronic Governor)

This manual covers both governor types. The ‘ENGINE CONTROL SYSTEM (MECHANICAL GOVERNOR TYPE)’ includes the AISS (Automatic Idling Setting System) and servo cylinder hydraulic circuit. The ‘ENGINE CONTROL SYSTEM (ELECTRONIC GOVERNOR)’ adds the fuel injection pump with electronic governor, accelerator sensor, and engine speed sensor. The wiring diagrams in the Electronic Governor section are worth the price alone — they show pinouts for the engine controller. I keep a copy of that page taped to my box because every time a 785-3 shows up with a no-start, it’s either the engine speed sensor or a corroded pin at J1. The Valve adjustments for the servo cylinder require a 5 mm feeler gauge and a torque spec that’s listed in the Maintenance Standard section.

Automatic Shift Control System: What the Manual Covers

Shift problems? The manual dedicates a full section to the Automatic Shift Control System. It covers the transmission controller, shift lever positions, and the automatic gear shifting ranges. The shift indicator system and sensors — transmission speed sensor, oil temperature sensor, fill switch, mode selector switch — all have testing procedures. The ECMV troubleshooting tree tells you to check resistance at the solenoid before condemning the controller. I watched a guy replace three shift solenoids on a HD985-3 because he didn’t have the spec: 18-22 ohms at 68°F. That’s in the manual. Save your customer a grand and look it up.

3 Reasons to Use OEM Documentation

First, torque specs are factory-verified. Aftermarket manuals round numbers or skip steps — they won’t tell you that the HD785-3 differential lock solenoid valve requires 22 ft-lb while the HD985-3 uses 26 ft-lb. Second, the Workshop Manual includes the ‘LIST OF REVISED PAGES’ — that’s how you know your copy is current. Third, the hydraulic circuit diagrams are full-color schematics, not grayscale copies of copies. If you are working with a Komatsu WA65-5 WA70-5 WA80-5 2005 Workshop Manual or a Komatsu WH609-1E0 WH613-1E0 WH713-1E0 WH714H-1E0 WH716-1E0 Workshop Manual, you’ll see the same level of detail. For smaller wheel loaders, check the Komatsu PW95R-2 Workshop Manual – 520 Pages of Factory Specs. But for these dump trucks, this is the only document you need.

Does This Manual Cover the Fuel System?

Yes, but only the engine control side — not pump rebuild. The fuel injection pump with electronic governor is detailed in the Electronic Governor section, including hydraulic circuit diagrams and sensor specifications. The Transmission cooler, torque converter, and brake oil cooler sections give flow rates and line sizes. If you need internal pump clearances, look in the ‘MAINTENANCE STANDARD’ section (40-1).

FAQ

Does this manual include torque specs for the transmission valve body?
Yes. Section 10 (Structure and Function) lists bolt torque for the Transmission Valve and ECMV on page 10-31-2. You’ll find 12 mm bolts at 41 ft-lb and 14 mm bolts at 69 ft-lb.
Can I use this for a HD985-3 serial number below 1001?
No. This manual covers HD785-3 from 2001 and up, HD985-3 from 1001 and up.
What about the automatic emergency steering system?
Separate sections for each model. Includes electrical circuit diagram, flow switch, and relay timer. The emergency brake control valve (variable control type) is covered under the brake section. If you lose steering pressure, the flow switch triggers the relay timer — the manual shows you how to test it with a multimeter and a pressure gauge. Don’t start replacing parts without reading that section first.
Are the wiring diagrams in color?
The PDF is scanned in grayscale, but many electrical circuit diagrams have component labels and wire colors printed next to the line. For example, the Electronic Monitor System section shows connector views and pin numbers.

You don’t have time to reinvent procedures on a job that pays 6 hours. This manual has been under a lift, wiped with ATF, and used to set valve lash. Download the Factory Manual and keep it on your tablet or print the pages you need. If you’re working with a Manual Transmission on a smaller truck, that’s a different procedure — but for the Komatsu HD785-3 and HD985-3, this is the only source of truth. Manual Transmission rebuilds on other units won’t help you here.
